Ceramsite (expanded clay aggregate) is a high-quality lightweight artificial aggregate widely used in building materials, refractory insulation, horticulture, and water treatment applications . The growing demand for energy-efficient construction materials has driven increased interest in ceramsite production across China's southwestern provinces.
Our customer in Nanchong identified the opportunity to produce high-quality clay ceramsite from locally available clay resources. They required a complete, reliable production line capable of processing raw clay into finished ceramsite products with consistent quality and stable output. The Complete Production Process
The Nanchong clay ceramsite production line follows a well-established four-stage process: raw material preparation, granulation, calcination, and cooling/screening. This process flow is the industry standard for producing high-quality expanded clay aggregates.
1. Raw Material Preparation
Raw clay is fed from the storage bin into a twin-shaft mixer. The mixer crushes and homogenizes the clay, breaking down lumps and ensuring consistent particle size and moisture distribution. This step is critical for achieving uniform granulation in the subsequent stage.
2. Granulation
The homogenized clay material is then fed into a granulator (also known as a disc pelletizer or balling disc). The granulator forms the clay into spherical or ellipsoidal green pellets. The size of the pellets can be controlled by adjusting the granulator speed and inclination. Pellets that meet the required size range proceed to the next stage.
3. Calcination – The Core Process
The green pellets enter the ceramsite rotary kiln for high-temperature calcination. The kiln body is set at approximately 3° inclination to the horizontal, allowing material to flow gradually from the feed end to the discharge end as the kiln rotates. Calcination is carried out at temperatures between 950°C and 1,100°C. At this temperature range, the clay pellets expand and develop the characteristic porous structure that gives ceramsite its lightweight and insulating properties. The process requires precise temperature control across the kiln to achieve optimal expansion while avoiding over-sintering or product collapse.
4. Cooling and Screening
After exiting the kiln, the hot ceramsite enters a cooler where it is rapidly cooled from approximately 1,100°C to below 100°C. Controlled cooling is essential for preserving the product's mechanical strength and preventing cracking. The cooled material is then fed into a vibrating screen or trommel screen, where it is classified into different particle size grades. Finished products are then packaged or conveyed to storage.
