The coal gangue rotary kiln is a high‑temperature thermal processing equipment specifically designed for the calcination and activation of coal gangue – one of the largest industrial solid wastes generated during coal mining and washing. This kiln system transforms low‑value, high‑carbon gangue into high‑grade calcined kaolin (also known as metakaolin or anhydrous kaolin), a white, chemically stable mineral widely used in ceramics, papermaking, rubber, plastics, paints, and refractory materials.
Our coal gangue rotary kiln adopts a robust, horizontally inclined cylindrical shell that rotates continuously. It integrates advanced feeding, calcination, cooling, and exhaust gas treatment systems, enabling large‑scale, energy‑efficient, and environment‑friendly processing. With a daily capacity ranging from 50 to 1,000 tonnes, Hongke’s rotary kiln is the core equipment for building a complete coal‑gangue‑to‑kaolin valorisation plant.
The coal gangue rotary kiln operates on the principle of direct‑fired, counter‑current heat exchange. The entire process can be divided into four sequential stages:
Pre‑crushed and ground coal gangue (fineness: 200‑mesh, moisture: <8%) is homogenised in a storage silo. For wet‑process lines, the ground gangue is mixed with water and dispersants to form a slurry, then classified to remove iron, titanium, and quartz impurities before dewatering and pre‑drying.
The prepared material enters the kiln inlet (feed end) via a screw feeder or belt conveyor. As the kiln rotates at a speed of 0.2‑1.2 rpm, the material slowly moves toward the discharge end due to the kiln’s inclination (typically 3‑4%). In the pre‑heating zone (temperature: 200‑600°C), residual moisture and volatile organic components are driven off.
As material advances into the high‑temperature zone (1,050‑1,150°C), the following physico‑chemical transformations take place:
Dehydroxylation: Kaolinite (Al₂O₃·2SiO₂·2H₂O) loses its structural hydroxyl groups, breaking the layered crystal lattice.
Amorphisation: The structure collapses into amorphous metakaolin, which then recrystallises into spinel and primary mullite phases.
Carbon Burnout: Residual carbon and organic matter are completely oxidised, significantly raising the whiteness (ISO brightness from <40% to >88%).
Desulphurisation: Sulphur compounds are decomposed and carried away with flue gases.
The heat required is generated by a multi‑channel burner installed at the discharge end, firing pulverised coal, natural gas, heavy oil, or even waste‑derived fuels. The hot combustion gases flow counter‑current to the material, ensuring efficient heat transfer.
The calcined product, at ~1,000°C, exits the kiln and enters a horizontal grate cooler or rotary cooler, where it is rapidly quenched to below 100°C by forced air. This rapid cooling locks in the reactive meta‑stable phases and improves the product’s grinding performance. The cooled product is then conveyed to finished product silos for packaging or further processing.
